Q: can you use the headphones without batteries?

and I used the headphones on a flight to and from Australia, fromt he east coast of the USA. Not too many flights int he world longer than that. One set of batteries got me all the way there and back and I had them working with the noise cancellation on the entire time.

Q: where do I replace the battery?

I've never had to replace the battery and I bought two several years ago for me and my son. Just recently purchased a set for my BF. However, I believe the battery is in one of the sides and you have to swivel it to see the battery cover.

Q: Is the volume on the headphones adjustable (via the headphones themselves)? Or should I add the Koss VC20 Volume Control)?

There is NO volume control on the headphones or on the headphone cable. The only adjustment on the headphones is the switch to turn the noise canceling on and off.
